Saving time and money with AI across SolarEdge factories

Introduction

SolarEdge Technologies is a global leader in renewable energy technology that applies world-class engineering and innovation to provide solar PV solutions for the residential, commercial and utility segments. SolarEdge brings an optimized approach to generating, storing, managing and consuming energy. The company develops and produces PV inverters and Power Optimizers, energy management and optimization solutions, energy storage and grid services.

SolarEdge’s DC-optimized technology is installed in millions of homes in over 140 countries, and more than 50% of Fortune 100 companies have SolarEdge technology on their rooftops. SolarEdge is accelerating the transition towards distributed, sustainable energy networks which will optimize energy everywhere.

Instrumental has saved us time and money by quickly identifying issues. This allows us to catch problems early and avoid costly teardowns and rework.

Problem

The SolarEdge team was about to bring up multiple new global factories to manufacture its flagship products. Given the 12 to 25-year warranties on their products, quality and reliability were paramount. The team was concerned about:

  • Not finding defects on time, leading to escapes and rework
  • Quality issues that were difficult and slow to root cause
  • Lack of oversight over globally distributed factories

My favorite thing about Instrumental is that I can do my own programming of visual tests vs other vision tools where I need an engineer to program them.

Solution and Implementation

The SolarEdge team sought a solution to quickly identify and resolve issues wherever in the world they arose. That’s when they discovered Instrumental. Instrumental’s manufacturing AI and data platform provides global quality oversight and real-time visual analysis and intervention. With Instrumental, the team can:

Proactively detect and intercept defects: SolarEdge uses Instrumental’s AI to automatically identify novel defects and to intercept known failures on the line when they are easiest to fix.
Flexibility: Instrumental stations are quick and easy to deploy and bring various options like using UV lights to also detect conformal coating coverage issues

Speed up failure analysis: Once a defect is found, virtual teardowns and a complete data record accelerates finding root cause and implementing an improvements to the line.

Manage multiple sites remotely: From HQ, the SolarEdge quality team oversees multiple global sites, monitoring production in real time and helping local teams address issues.

Enhance operator training and assembly verification: Visual pass/fail tests provide immediate feedback on whether an assembly step needs rework.

Instrumental imaging stations are strategically deployed across Asia, Europe, and the US. These stations efficiently support multiple production lines and distinct product families, encompassing solar inverters and batteries, demonstrating SolarEdge’s commitment to a global footprint of excellence.

Before Instrumental, it was a lot of guesswork to understand how many units had been affected [by a defect we discovered]. With Instrumental, I can quickly identify my affected population.

Results

Instrumental has empowered the SolarEdge team to manage multiple factories while maintaining world-class quality and reliability standards. It has become an indispensable tool for them because it enables them to:

  • Significantly reduce warranty and service costs
  • Save engineering time
  • Establish a real-time source of truth
  • Ensure global quality and reliability standards

By giving our operators real-time feedback on the assembly line, we have been able to speed up our ramp-up and reduce human error.
